CNC-optimized board — hug the copper (less milling, more cutting)
Same copper except ONE retune (below), new FR4 outline: board edges coincide with copper edges (57% → 85% of the copper perimeter), so the contour cut itself frees the element edges instead of pocket-milling a frame around them. Isolation milling drops 5936 → 3241 mm² (−45%), estimated machine time 16 → 10 min (Ø2 bit, 0.8 mm stepover, 600 mm/min); routing length ~par (2025 → 2103 mm). Structure kept: two 6 mm side ribs drawn as STRAIGHT tip-to-tip chords (reflector corner → arm tip → dir1 tip → dir2 tip, flush across each element at tip height) tie the frame closed with the simplest possible toolpath — four long straight cuts per side, plus a 10 mm central spine; r2 fillets at every concave junction (any bit up to Ø4). MACHINABILITY-REVIEWED: pockets stop exactly at routed edges (no sub-tool overlap bands); board edges run flush across every element tip (the published flare would leave 0.5–2.3 mm wedges no Ø2 bit could clear); the balun slot's dead overshoot ends at x=9.5 so the feed-gap corners sit in the routed flat (no copper cusps at the feed) while the spine root keeps a solid 8 mm; remaining 25.5 mm² of sub-Ø2 residue (r2 fillet webs, slot-short crescents) lies on cut lines — cleared by the route kerf or harmless, documented in the DXF. RF VERIFIED in openEMS (the same setup first reproduces the published board, so deltas are trustworthy): the lighter frame + flush tips raise resonance ~+12 MHz vs the same copper on the published board, so the driven dipole is RETUNED +1.5 mm tip-to-tip (135.4 → 136.9 mm) — the only copper change — landing calibrated resonance ≈916 MHz. Final PML_8 pattern @915: 8.7 dBi forward, F/B 9.5 dB, E-HPBW 58° — matching the published board (8.9 dBi / 9.1 dB) at −45% milling. Floating boom-copper spine was tried and rejected (+5 MHz, worse match). Full sweep in gerber_yagi_cnc_sim.json. DXF layers: COPPER_REMOVE (pockets, even-odd), BOARD_CUTOUTS, BOARD_OUTLINE, COPPER_KEEP + solder/balun annotations. gerber_yagi_cnc.dxf is the same CNC layer set for the PUBLISHED board (mill everything, 5936 mm²).
